Why a clutch slips, and how to choose the right clutch plates

A slipping clutch is rarely just worn plates. How to confirm the diagnosis in two minutes, what actually decides clutch plate fitment, and why the steel plates matter as much as the friction ones.

Clutch slip is one of the few faults a rider can describe accurately without knowing anything about mechanics: the engine revs and the bike does not go. That makes it easy to diagnose and easy to get wrong, because the same symptom comes from four different causes and only one of them is solved by a clutch plate kit.

Confirm it in two minutes. Warm the engine, put the bike in third or fourth gear on the stand or against the front brake, and open the throttle firmly. If the engine speed climbs with no matching movement, the clutch is slipping. Do it once and do it briefly - repeating this test is how a marginal clutch becomes a burnt one. The confirming smell is unmistakable and the customer has usually noticed it already.

Check free play before you sell anything. A cable that has been adjusted too tight holds the clutch partly disengaged all the time, and the plates burn within weeks. Correct free play at the lever is a small but real amount of slack before resistance is felt. If the cable is stiff, seized in its outer, or routed with a tight bend, it will not return fully and the clutch will keep slipping even with a new plate kit fitted. Cable first, always.

Then check the oil. A wet clutch runs in engine oil, and oil specification is not optional. An oil carrying friction modifiers - the ones sold for cars and marked with the energy-conserving label - will make a perfectly good clutch slip. So will oil that has been in the engine far too long and lost its film strength. Confirm what was last put in before condemning parts. This single question has saved a great many unnecessary clutch jobs.

What actually wears. The friction plates lose material and go under thickness. The steel plates warp with heat and stop presenting a flat face. The springs lose free length and clamp less. The clutch basket and the inner hub develop notches where the plate tangs hammer against them, and those notches stop the plates sliding freely, so the clutch drags on release and grabs on take-up. Replacing friction plates into a notched basket produces a clutch that feels wrong from the first ride.

What decides fitment. Plate count and the friction plate outer diameter and thickness; the inner diameter and tang count that must match the hub; the steel plate thickness; and the spring free length and rate. Kits are sold by application for exactly this reason - four measurements have to agree at once. The reliable way to order is the part code off the old set or the vehicle model and variant, because plate counts change between variants of the same model more often than people expect.

Do not reuse the steel plates. This is the most common shortcut and the most common reason a clutch job comes back. Warped or blued steels give uneven clamping across a new friction set, and the new plates cook in a fraction of their life. Lay each steel on a flat surface and look for light underneath, and look for heat colouring. If either is present, they go. A full kit that includes steels and springs costs a little more than friction plates alone and removes the return visit entirely.

Soak the friction plates before fitting. New friction plates fitted dry into a wet clutch run without a film for the first few engagements, which is precisely when a new clutch is being slipped most. Soak them in clean engine oil of the correct grade for a few minutes before assembly. Tighten the pressure plate bolts evenly and in sequence, and set the free play correctly afterwards.

Why does my clutch slip even after fitting new plates?

Usually the cable was adjusted with no free play, holding the clutch partly disengaged, or the steel plates and springs were reused with the new friction plates. Wrong-specification engine oil containing friction modifiers is the third common cause.

Do I need to replace the steel plates and springs as well?

Yes, in almost every case. Warped or heat-discoloured steels clamp unevenly and burn a new friction set quickly, and springs that have lost free length reduce clamping force. Fitting a complete kit is what makes the repair last.
